Yep--I was afraid that was going to happen...yield failure at a natural area of stress concentration, which occurs at any radius fillet areas. The application of a lateral load beyond ultimate coupled with an already fatigued part, resulted in stress relief down the crystalline path of least resistance--MF...
I've got souvenirs in my office from bomb rack fairings with the exact same cracks after we flew them on F-16's at various dynamic pressure & the post flight inspections revealed the same cracks--hence my call sign "High Torque"...

Estimate came to just shy of $6900 to replace the whole front axle assembly.

I take that back, just got off the phone and that's just a new housing and swapping everything over. Problem with that is, when they look inside, I imagine they'll be ordering more parts! Well shall see. It'll have a guarantee for as long as I own it so it will have to be right.

Shit yeah! Nice they let you keep the old housing. Way to go making it their problem to track shit down!
If you're going to do the welding yourself use nickel rod for the cast sections and pre and post heat to avoid stress cracks. Get yourself some welding blankets to wrap the pumpkin in so you can control its cooling rate. Also you can get a air needle scaler and use it to peen the welds, that will stress relieve them. Good luck man!

The shop is going to throw the new coils on for me and install the rear shackles. I told them with the lift and air tools the rear shackles should be a 20 minute job tops so they're going to hide that labor. The still dont have an axle assembly though, I think they are literally waiting on one to be built. He said its because its a Power Wagon and the electronic locker assembly. The line item for the "axle housing" was over 4 grand so I'm thinking they're going back with all new gears and everything, at least I hope. Then I'll have all the old stuff and maybe some good spare parts. Looking about 2 weeks out right now.

Called this morning, the axle housing is on national back order. They don't even have an eta for one yet. Apparently they're having to build new ones... My rental has been extended for 30 days.
Yall need to truss your shit!! Especially those who have upgraded shocks, bumpstops, etc.... It happens too quick.

I was told by the dealer parts department that my 2010 was discontinued. Could've had a custom assembly built. Wouldn't have been too much more money neither.

That's looks great, I did speak to Dynatrac awhile back, $8500 for a custom front and they would need the old one to cut the control arm brackets and such off to install on new housing. If one wanted a truly custom front assembly, you might as well go full long arms and new brackets as well. Cut everything off of the frame and start over.

Hummm, I thought they would have been done by now so I stopped by the shop and talked to the guy about what they actually were doing. He said they could not order a new assembly and had to get a new housing and take everything out of the old one and put in the new one. But, he did say they are going back with all new bearings and seals. Only things really being reused are the ring, pinion, carrier and axles. I asked him how the gears looked and he said they are fine. I told him how it was roaring above certain speeds but I didn't drive it long at all like that. He assured me they look fine but if there is a problem, bring it back and they'll order new gears also. It will be guaranteed as long as I own the vehicle! Should be able to pick it up tomorrow or Friday.

Thuren's 3" coils lifted my front, beat down factory springs with 147k miles, 2-1/4" measured from axle to bump stops.
