What to do for broken axleshaft???

If it's about Power Wagons, all generations, this is where it'll go. This is the original PWR Forum Power Wagon Technical Discussion Section. And this includes everything that doesn’t fit in any one of the other categories related to the truck goes here!

I don't always trust the internet but I thought I read somewhere that all 2500 9.25 had 35mm shafts and 3500 9.25 (diesel ?) had 38mm ?

This info is in my build thread from 2009. Got these numbers from the ARB airlocker apps. guide.

Dana 60 axle shaft diameter - 35.8mm, 1.41", Spline count 32, ring gear diameter - 9.75"
Dana 70 axle shaft diameter - 35.8mm, 1.41", Spline count 32, ring gear diameter - 10.5"
Dana 80 axle shaft diameter - 38.1mm, 1.50", Spline count 35, ring gear diameter - 11.5"
Dana 80 axle shaft diameter - 40.6mm, 1.60", Spline count 37, ring gear diameter - 11.5

AAM 9.25 axle shaft diameter - 34.8mm, 1.37", Spline count 35, ring gear diameter - 9.25"
AAM 10.5 axle shaft diameter - ?
AAM 10.5 axle shaft diameter - 39.0mm, 1.56", Spline count 30, ring gear diameter 10.5 - for the PW
AAM 11.5 axle shaft diameter - 39.0mm, 1.56", Spline count 30, ring gear diameter - 11.5"

This is new from the AAM Axle website got today. I'm using the front left axle shaft assembly for example. It doesn't say if it's for a 2500 or 3500.
From 2003 to 2008 has 33 spline, Part # 40020734
2009 has 33 spline,Part # 40052460
2010 to 2013 has 33 spline, Part # 40072774
2014 to 2016 has 35 spline, Part # 40104193

Looks like the new Gens have a different spline count. Wonder if it because of the axle disconnect? Also There is a difference from what I found in '09 to today for the 9.25. ?????? Still can't find any info on the axle size for a standard 2500. The only difference between a 2500 and a 3500 is the spring rates for the most part. The drivetrain parts are the same.

What about the RCV, is it the same diameter, or a little larger? I know it's a better alloy and twice as strong. Where do they locate the grease fitting? I see they offer a CAD eliminator for 14+ trucks. Looks like a high quality upgrade.

Yes. They will make custom rear shafts too.

On my RCV shafts. The grease fitting is in the ball of the cv joint. You have to use a grease needle with a 90deg bend in it. There is no taper to the RCV shafts.

It is nice to see that they increased the spline count on the newer trucks. It is rare these days to see a manufacturer actually make something better. Or was their thinking to make the spline count higher, so they could make the axle shaft dia smaller ?

A lot of things are stronger on the newer trucks. That's not compensating for something, or being cheap, that's their answer to people's wants. Heck what is the tow rating of the new regular cab cummins? Almost 30,000lbs? Are you serious? Jeebus you could carry a broken down logging truck up an Idaho pass with that. (I'm parked near a pass in Idaho right now ) compare that to back in the day when having 16" wheels on a truck meant it was a serious player because it let you have bigger brakes.
