Forgot all about this. New actuator didn't come with magnet. The engineers ( and lawyers probably) came up with a system so complicated / fragile that even they couldn't fix it . Yes customers and dealers were left with replacing parts as the best option to repair. A simple on/off switch would have ...

Probably water got in connection as "olyelr" mentioned. Will be much easier/faster just to pull connector and dry it out and reseal it with silicone or something like it. This job only took 2.5 hours? Dealer charges $4-5,000 for this job.

Where did you order actuator from?

A lot of shops don't want to put in parts that you bring in. Was this any problem?

That is the special Miller/Mopar adapter tool #9915 for removing the carrier bearing without destroying it on the 10.5" AAM differential, so you can replace the locker actuator. I thought tow/haul locked out 4/5 OD. What you hear may be torque convertor locking/unlocking. I use 2nd for uphill 50mph at 4000 RPM. In 3rd it will just keep shifting between 2/3 and drive you crazy.

This is not a known/common problem for sure. I don't think something is just "worn out" to cause this type of issue. Wouldn't feel safe driving around with this happening. A lot of good suggestions so far. Get this up on a lift and really look at everything closely.

This would be a good time to clean the locker magnets.

I'm not sure if they still have the lube "fitting" for the double cardon joint. If it is still used find it....mark it....and lube it.
